MULTIPURPOSE DYNAMIC SIMULATOR: APPLICATION OF INDUSTRY 4.0

Al Taweelah alumina refinery has undergone a significant transformation in the utilization of Operator Training Simulators (OTS), also known as standalone digital twins, from the initial plant design to subsequent beyond-design production phases. Originally developed as a training simulator, it has evolved into a dynamic tool seamlessly encompassing the functionalities of a Process Twin and Control Engineering Twin. This paper highlights the significant applications of dynamic simulators within the industry 4.0 landscape.
OTS is a pivotal asset, providing operators with a controlled high-fidelity virtual environment to practice intricate procedures repeatedly, navigate hazardous processes, manage complex controls, handle rare scenarios, enhance uptime, and effectively address numerous challenges. By furnishing operators with a platform to refine their skills in managing refinery processes, OTS plays a crucial role in enhancing overall operational efficiency. The simulation of diverse scenarios efficiently identifies operational or potential bottlenecks, leading to streamlined workflows.
Aligned with the fundamental principles of Industry 4.0, OTS efficiently trains operators to swiftly identify disruptions and proactively mitigate their potential impacts. Beyond training, OTS serves as a tangible embodiment of EGA's core values, emphasizing safety, sustainability, and continuous improvement. The benefits extend to cover cost savings associated with training, accident prevention, comprehensive what-if and root cause analyses, informed decision-making, process optimization, control enhancement, thus facilitating continuous improvements culminating into record breaking production.
